Inspection, Removal and Replacement of a Damaged Pennguard Chimney Lining

Project overview

W-Solutions was engaged to inspect and rehabilitate a damaged chimney lining at Kusile Power Station in South Africa. The assignment covered the complete project cycle: assessing the existing lining, engineering the rehabilitation plan, removing the damaged material and installing a new Pennguard Block Lining System.

The project was carried out under exceptional time pressure. Returning the three affected generating units to operation was critical because their availability represented important generating capacity for South Africa’s electricity grid.

To meet the demanding schedule, W-Solutions mobilized a team of 80 people and maintained continuous, 24-hour operations. Despite the difficult working conditions and complex scope, the project was completed safely, on time and within budget.

The challenge

The existing chimney had suffered extensive damage and could no longer continue operation.

Before a new lining could be installed, the condition of the chimney and the remaining lining had to be thoroughly assessed. 10 cm of slurry from the absorber had build – up on the inside of the flue walls all across the chimney, adding 100s of tons of weight to the chimney.  The build-up and the damaged lining then had to be removed without compromising the underlying structure or delaying the subsequent installation activities.

The principal challenges included:

Inspection and condition assessment

W-Solutions began with a detailed inspection of the existing lining. The purpose of the assessment was to determine the nature and extent of the damage and establish the work required to restore reliable corrosion protection.

The inspection findings formed the basis of the rehabilitation plan. Damaged areas were identified and documented so that removal and replacement activities could be properly organized.

This initial assessment was essential. It allowed the project team to develop an executable plan based on the actual condition inside the chimney rather than relying solely on assumptions made before access became available.

Engineering the rehabilitation plan

Following the inspection, W-Solutions engineered a complete plan for the removal and replacement of the lining.

Removal of the damaged lining

The existing damaged lining was systematically removed to create a suitable foundation for the new system.

This was a critical phase of the project. Removal had to progress quickly enough to protect the overall schedule while remaining controlled and thorough. Residual damaged material could have affected the preparation of the substrate and the long-term performance of the replacement lining.

Following removal, the exposed areas were inspected and prepared in accordance with the requirements of the new lining system. Only accepted work areas were released for installation.

Installation of the new Pennguard lining

After removal and substrate preparation, W-Solutions installed a new Pennguard Block Lining System.

Pennguard uses closed-cell borosilicate glass blocks installed with a durable adhesive membrane to provide long-term protection against acidic condensate, chemical attack and demanding operating conditions inside industrial chimneys and flues.

Installation activities were performed under continuous supervision and quality control. Particular attention was given to substrate condition, material application, block positioning, joint quality and completion details.

The quality-control process was integrated into the work sequence. This allowed completed sections to be inspected and accepted without interrupting progress on other work fronts.

Working around the clock

Time was one of the project’s most important constraints. The availability of three generating units depended on the successful completion of the chimney rehabilitation.

W-Solutions mobilized approximately 80 people and organized the project for continuous 24-hour execution. Multiple teams and shifts worked in coordination so that inspection, removal, preparation, installation, supervision and quality-control activities could continue without unnecessary interruption.

Completion of the project supported the return to operation of three important generating units at Kusile Power Station.
